A summary of the returns, claims and recalls of European and American buyers in the past 12 months shows that their biggest QC pain points are concentrated on six things. Ranked by frequency from high to low, you can use them as a “risk self-checklist“.

1. Color deviation Scenario: The same PO in different batches, or the laboratory light box is OK, but the store fluorescent lamp is reddish/yellowish. Trigger factors: mixing of dye batch number, difference of dyeing temperature curve, and inconsistency between factory light source and customer light source. Return rate: accounts for about 31% of all returns.

2.Size inconsistency Scenario: M bra size 100 cm → 108 cm, or the length of the garment is reduced by 3 cm after washing once. Trigger factors: fabric not pre-shrunk, cutting bias knife, sewing stretch, excessive temperature in post-assembly. Claim amount: the average of USD 0.45 per ticket, much higher than the cost of rework.

3.Fabric defects Scene: hole, crossbar, color bar, rough hand feel, pungent odor. Triggering factors: low price of grey cloth, IQC of quick return order is not done, and the warehouse is damp. Recall events: 27% of the EU RAPEX notifications in 2024 are related to this.

4. Sewing and trim failure Scenario: zipper teeth burst, button falls off, jumper wire, wire end> 3mm. Trigger factors: high worker turnover rate, insufficient training for new staff, and downgrading of auxiliary material suppliers. On-site inspection: AQL 2.5 sampling is still difficult to avoid, and 1-2% of the fish are missing.

5.Chemical safety & Label non-compliance Scenes: excessive formaldehyde, prohibited azo dyes, wrong fiber composition label. Triggering factors: multiple levels of supply chain outsourcing, batch traceability is broken, and regulatory updates are not synchronized. Recall cost: In 2024, the US CPSC recalled a batch of children’s clothes directly at a loss of USD 120 million。

6. Packaging & Transit damage Scenario: carton is damp, inner bag is broken, hanging sign is folded, mold spots. Trigger factors: high humidity in sea transportation, mixed loading by freight forwarders, and recycling containers used by factories to save costs. Hidden cost: The brand needs to repackage and change the box in the overseas warehouse, with an average of USD 0.15 per piece.

—— How to quickly fill these 6 holes ——

Pre-delivery: Use digital color charts + LAB chromatic aberration meter to lock the color; make 3% pre-contraction rate test. Production: the first 10 samples are sealed and compared on the assembly line; RFID is used to trace key processes. Postpartum: The sampling inspection is changed to “sampling inspection +100% passing inspection needle + photo retention in the box”, and a third party report is attached with the goods. After-sales: share a cloud defect database with customers, and locate the machine/shift leader in reverse within 7 days.
